I wanna rebuild and upgrade the infamous Athearn hustler into a geared and better detailed machine. I've decided to use worm gears and axle gears from a BB era 4 axle truck of Athearn brand. What kinda gearing can I expect? I'm using a smaller flat double shaft from NWSL and other parts from them and making a custom motor mount and weight for it to weigh it down some. The axles will fit the axle gears from the 4 axle truck as I had tried on a junker chassis. NWSL stated a while ago research is being conducted and may produce a direct drop in retro-fit. Not holding my breath!

For sure! The Flea components could be used. Too high priced!

The Athearn gearing is 12:1, and with the small NWSL motor (which is probably 12,000 RPM or so), you can expect a speed of about 125 scale MPH at top speed.
NWSL made a PDT drive truck for the Hustler a while back. You can still find them now and then. You could also make a reduction gear tower to slow it down, kind of like I did for mine.

Would a larger diameter worm gear help? Trying to get a lower gear.

Changing the worm diameter unfortunately won't affect the speed. It's actually the number of threads in a worm that will change anything at that level. The Athearn worm is a single-thread type, so it's already as slow as you can get, as it will take a full 12 turns to move each of the 12 teeth in the axle gear. With a dual thread, like Rivarossi often used, it would take 6 turns to move 12 teeth.
With the 12 tooth Athearn axle gears, you'll need either a reduction tower before the worm or reduction gearing after the worm (as in, have a worm drive a 23 tooth gear with a 16 tooth beside it on the same shaft).

A 2 axle truck has much too short a wheelbase, but a BB EMD 3 axle truck matches the Hustler's axle spacing very well. The center wheels could be removed from their axles while still keeping the gear train intact.
The trick would be shoehorning a small enough motor in there with it.

Maybe hard to pull off. A 12:1 has to be an upgrade compared to the hi-f!
